1) Congrats on the sponsorships! 2) Epoxy paste? There are some pretty thick ones that shouldn’t sag. 3) I know this isn’t really on brand for you but I think you need a 3D printer!

Not going to knock you on getting sponsors because money is always great but probably good to aknowledge the fact that ads often change people's opinion on you. Seems that lots of people react to youtubers getting ads that way v😒v
Have you considered routing a path for the fins and then maybe glue in a piece of bendable material (thin wood, plastic whatever) to form the air fin? I'm sure you already thought of it so good luck with the rest of the build!
you might want to try weaving yarn in the fins, tightly and then use maybe resin or some hardener.

Got any metal sheet left overs from that bus? Would be easy to make the fins with that material. I'd also expect them to be thin, and not quarter inch width like these seem to be.

What kind of discs are you using in the sander? Project Farm had a good video on sandpaper life.

You've given me a lots of good ideas! I'll have to do some experimenting tomorrow. I think I'll try acrylic in the toaster oven first
Sam's spouse suggests bent plywood laminate (soaked), kerfed pine like you use for guitar linings or bent furniture table legs, or plastic from bendy thin kitchen cutting boards, 1 on each side of the skewers, with bondo in the middle of them. She also likes the heated acrylic idea.
