I've spent the last 2 weeks continuing with the prototype work for each project, and all is going well so far. As it happens there are a quite a few square holes to be formed for these projects, so I needed to make 2 new square broaches for the job, and I've included a couple of interesting improvements to the broach design.
The first (suggested by viewer "pdgeman"), was to turn a circular section on the shank of the broach, so that it simply falls out upon completing the stroke. Its such an excellent idea, and the broach does indeed drop out removing the need to lightly punch it out with a piece of rod. A lot more elegant, and a nice time saver.
The other improvement was to change the method of how I distribute the chip load across the teeth. It's definitely worth reducing the chip load for the entry teeth and re-distributing it towards the later teeth, but in these most recent broaches I made it a little more pronounced. Essentially I have tried to balance chip volume and cutting length across the length of the stroke. If you look at the associated drawings for this post you can see the entry teeth are taking a very light cut across a long cut length, and then the DOC per tooth progressively increases (at an increasing rate) as the cut length reduces. The last few teeth take the heaviest cuts over a short cutting length.
Its an idea that I've not yet fully refined, and it could do with a bit of a mathematical treatment, but even this "eyeball" change to the design has resulted in a much more pleasant broach push through. It produces roughly the same chip volume within each groove after the cut, and I can feel that there is much less risk of it either jamming or breaking during the push.
I've also spent a lot of time making all of the additional tools and equipment required to get these next 2 projects rolling, mainly surrounding the set up of a home foundry to cast a lot of the required stock and parts. I will share the details on this with you over the coming weeks and months as these new projects roll out, but for now I'll continue with the prototyping and foundry setup work this weekend, and from the following weekend, I'll be back into the clock build with a new video on the stop work mechanism planned for release in approximately 3 weeks.

Its a little bit tall for my SC4 lathe (ie center height is a bit lower than what the tool will come down to when installed) so I had to reduce the size of the tool holders by about 5mm, but other than that its a great fit. For the green 9x20, no issues at all, a straight bolt on and go. Cheers mate :)

The new broach design is very interesting. Do you cut a taper to start or is each step turned as a circle? I guess if you turn a taper, the steps with no flats might jam. Very nice! The foundry idea sounds great!
