I guess this is a FAQ but what colour resin do you mix with the metal powder?

Awesome! And I bet it saves your nerves, eyes, time and pulled out hair. BTW, there is a very sturdy resin available. Do you really need to cast it all the time? Most of the time just painting stuff with acrylic should do the job, unless you need something extra-special and usable for close-ups, no? Ian's hands are shaking anyways, smearing everything on the screen, so you won't see much details. Rumours says, he even made a tutorial of special plugin of his signature handshakes (which I use in my own project and even submitted a bug to GitHub). :-D

I work with molds and resin a lot the degassing chamber isn't needed if you are using a pressure pot to keep from getting bubbles in your resin especially working with clear resin but if you put your molds in the pressure pot it will also get rid of the bubbles in your silicone very cool stuff though I am just now getting into the 3d printing world! and what a world it is! the sky is the limit! Also you can get monster clay heat it to a liquid and pore into your molds and smooth it down easier than sanding everything and make changes ad details then mold and cast that wax copy! Thanks for sharing this project it gives me many ideas!

Thanks for the write up Nate! I'm an aspiring prop maker so it was nice to read your walkthrough. Casting is so much fun (and extremely terrifying at times) and I hope to do more of it in the coming year. Oh, and definitely second the safety message!

Theater prop and costume maker here. That's actually notable work, quite nostalgic to me, and I see lots of dedication to it. But today I would not go this way anymore. Simply get big resin printer and forget this method. They got quite cheap lately. With your method you will never get to the insane quality of details that resin printer will give you, even though details are hardly needed in props and probably you would get away without even sanding your mold. And there are large enough resing printers to be as same as traditional filament printers so you can make quite big components. If you want to build something very large, simply design it in parts and glue together afterwards. Yes, resin is not super cheap (around 15-20 EUR around here per half a kilogram or 25-35 per a kilogram, so better to buy here in larger amounts), but hey... you are not doing it all the time either, plus you reuse it. With resin printer it gets way easier to make all these little things in "no time" (well it takes four-five hours for a larger part, but you do something else meanwhile and still way faster than your method) and after you cure it, some are no less stronger than epoxy (e.g. eSUN UV photopolymer Heavy Duty). So for very large parts I use EVA foam as traditional cosplayers do, then put on it those little detailed parts done with the resin printer. Simply put, traditional 3D printer is only good for making ugly utility things that would work practically, but terribly looking. I use PET-G and fiberglass filaments for it. Note, with fiberglass filaments you need special nozzles, or it will kill yours in no time, literally. But that's another story... And if you need to make very small but quite tough stuff and doing it often, why not thinking investing into a small CNC for aluminium and wood? They are here 300-500 EUR and very good for small things. So you could make watch case base with this one, then put whatever insanity on top of it from resin printer, getting unbeatable results. Then just paint. :-)

What a lot of work Nate! Very clever switch design. Now that you have a mold, you could probably do castings pretty easily. Just sell the raws and let the client do the hours of sanding! Or, you can buy a print on Shapeways: https://www.shapeways.com/product/3RNK747SX/dynamo-com-watch Took a bit of doing to get it in shape for a thin-walled print. Very neat design though! Thanks for including the previous designs in the Blend file. Interesting to see the iterations.

Make multiple molds. Won't speed up your cure time but it'll multiply your output. :)
