Have you ever tried Kydex? Its a very hard plastic that becomes very malleable when heated. I played around with some Nightingale armor from Skyrim a few years ago.
Nope they're 3D printed with PLA ! Although you can make them with foam, I just wanted them to have a little bit more weight!
How did you do those disks? Cast in something? Silicone?
